The Process

From first call to finished mould

Five clear stages. No surprises. Costs and timelines are agreed at the end of step one.

Free introductory call

We arrange a free 30 minute call with one of our directors to understand your product and how we can turn it into reality. We agree the production process, dimensions, volume, plastic type, and source on the call.

02

Product design

Once the brief is confirmed, our design team converts your product into a digital mock-up. This unlocks 3D printed prototypes and physical mock-ups delivered to your door.

03

Mould design

Once the product design is approved, we move to the mould design. Before this point we will have walked you through cavities per shot and which machine we recommend.

04

Mould fabrication

Using industrial CNC machinery, we carve your mold from aluminium (or other materials if specified). Every mould is finished to a high quality standard, ready for production.

Testing

Every mould is tested on our machines before shipping, ensuring it meets our performance expectations before arriving with you. We continue to support you with settings and process notes specific to your mould.

Connecting the dots

Between waste and product

Sustainable Design Studio works with the full range of recycled plastic feedstocks. Whatever waste source you have, beach plastics, household recycling, factory offcuts, or none of the above, we help you choose the right plastic for the product you want to make. Bring us the waste, the brief, or both.

Beach plastics
Ocean-bound waste from beach cleans and coastal community projects. Mixed PP and HDPE feedstocks, sorted and shredded for moulding.
Household recycling
Bottle caps, milk jugs, yoghurt pots, ice cream tubs. The everyday PP and HDPE stream most of our customers start with.
Factory offcuts
Sprues, runners, and trim from your own injection or extrusion lines. Clean, single-grade plastic, perfect for closing the loop in house.
3D printing waste
Failed prints, support material, and end-of-spool offcuts. PLA and PETG run cleanly through our injection moulders.
Hard-to-recycle streams
Mixed packaging, blister packs, and other awkward formats kerbside collectors will not take. We help you sort, test, and find a use.

Custom moulds, answered

Still unsure? Our team replies within one working day. Get in touch

Most custom moulds take 6 to 10 weeks from first call to delivery. Simpler geometries can be quicker; multi-cavity or production-grade moulds take longer. We agree a realistic timeline at the end of the introductory call.
Aluminium by default. Aluminium is fast to machine, holds detail well, and is more than durable enough for the small to medium production runs our machines support. Other materials are available on request.
We design the mould around the machine you intend to use. The Arbour Injection Machine V2 supports the broadest range of part sizes; the Injection Mini V2 is ideal for smaller, classroom-friendly parts.
Yes. During mould design we walk you through the trade-off between parts per shot, cycle time, and the cost of the mould itself.
Yes. If you have a finalised STEP or STL file we can move directly to mould design. We will still walk through manufacturability and machine compatibility before fabrication.
